Visual and physical warning signs of a cracked heat exchanger

How can you tell if the hidden steel clamshell or tubular heat exchanger inside your furnace has cracked before a carbon monoxide alarm goes off? Look and listen for these five physical indicators:

1. Burner flames suddenly dance, wave, or flutter when the main blower fan turns on

When your thermostat calls for heat, a furnace ignites its gas burners first and waits 30 to 60 seconds for the metal heat exchanger to warm up before switching on the large indoor circulating blower fan at the bottom of the cabinet.

  • Healthy intact heat exchanger: While the burners are running alone, the flames are steady, crisp blue cones roaring smoothly into the heat exchanger tubes. When the big indoor blower fan kicks on 45 seconds later, the burner flames do not move or change shape at all, because the blower air is completely sealed on the outside of the steel tubes.
  • Cracked or split heat exchanger: The exact second the large indoor circulating blower fan kicks on (with a loud whoosh of air), high-pressure household air from the blower forces its way through the crack into the inside of the combustion tube, or sucks combustion gases out. Looking through the small round glass inspection sight-port on the furnace door, you will see the blue burner flames suddenly waver, dance side-to-side, turn yellow-orange at the tips, or push backward toward the front of the furnace the instant the blower motor engages.

2. Lazy yellow or orange flames instead of crisp blue jets

A properly adjusted natural gas or propane atmospheric or induced-draft burner burns with a tight, crisp, roaring blue flame (sometimes with tiny pale-blue inner cones).

  • Exception: If you are running an ultrasonic cool-mist humidifier in the house using hard tap water, dissolved calcium and sodium minerals in the indoor air will turn gas stove and furnace flames a bright, crisp neon orange (a harmless sodium/calcium spectral emission).

2. How exhaust fans and fireplaces cause lethal backdrafting

In a tightly weather-stripped modern or remodeled home, running exhaust appliances pumps hundreds of cubic feet of indoor air per minute (CFM) outdoors:

  • A clothes dryer exhausts 150 to 200 CFM.
  • Two bathroom exhaust fans exhaust 100 to 200 CFM.
  • A gourmet kitchen range hood exhausts 300 to 1,200 CFM.
  • A wood-burning fireplace or wood stove roaring in the living room pulls 200 to 500 CFM up its chimney.

  1. Delamination and plugging of polypropylene-lined secondary heat exchangers: Several millions of condensing furnaces manufactured in the 1990s and 2000s experienced premature corrosion where an internal plastic coating peeled off and plugged the narrow exhaust channels, causing the burners to starve for oxygen and generate thousands of parts per million of carbon monoxide alongside a strong, foul aldehyde smell.
  2. Blocked condensate trap or frozen exterior PVC pipes: A condensing furnace produces 20 to 40 liters (5 to 10 gallons) of slightly acidic liquid water every day, which drains out through a clear vinyl tube. If the condensate trap clogs with slime, or if a winter blizzard buries the exterior PVC intake/exhaust pipes in a snowdrift (or grows a solid icicle over the pipe mouth), the furnace's pneumatic pressure switch will shut the burners down. During heavy snowstorms, regularly clear snow and ice at least 30 centimeters (12 inches) below your exterior plastic furnace vents while keeping your hands and face out of the exhaust plume.

Professional HVAC combustion testing and carbon monoxide alarm placement

A homeowner or home inspector can never confirm a heat exchanger is safe by visual inspection with a flashlight alone, because 80 percent of the heat exchanger surface is hidden behind sheet-metal baffles and blower housings.

1. What a licensed HVAC technician must measure

When you call a certified heating technician (such as NATE-certified in the US, TSSA-certified in Canada, or Gas Safe Registered in the UK) to inspect a suspect furnace, make sure they perform three objective tests:

  1. Digital Flue Gas Combustion Analysis: Inserting a calibrated electrochemical flue gas analyzer probe into the exhaust test port before and after the main blower fan turns on. In a healthy natural gas furnace, undiluted (air-free) carbon monoxide in the flue must be under 50 to 100 ppm (usually 10 to 35 ppm), and ambient CO in the supply air ducts must be strictly 0 ppm. If oxygen (\(O_2\)) in the flue jumps upward or \(CO\) spikes when the indoor blower turns on, the heat exchanger is breached.
  2. Borescope / Endoscope Camera Inspection: Threading a high-definition fiber-optic video camera through the high-limit switch hole or burner ports to visually inspect the stress-riserdimples, eyelet welds, and first bends of every heat exchanger cell.
  3. Worst-Case Depressurization Draft Test (CAZ Testing): Turning on all household exhaust fans, the clothes dryer, and the range hood with interior doors closed, then measuring chimney draft pressure in Pascals with a digital manometer to verify the water heater and furnace still establish positive upward draft within 60 seconds.

2. Installing a low-level digital carbon monoxide monitor

Standard UL 2034 / EN 50291 residential carbon monoxide alarms are intentionally engineered to prevent nuisance trips: they will not sound an alarm below 30 ppm for 30 days, and at 70 ppm they wait 60 to 240 minutes before beeping. To catch a slow heat exchanger leak early, and to protect pregnant women, infants, older adults, and heart patients, install at least one low-level digital display carbon monoxide monitor (which displays real-time digital readings starting at 5 to 10 ppm and sounds an alert at 15 to 25 ppm) on every sleeping level of your home, placed at breathing height 1.5 meters (5 feet) off the floor.

3. Why plugged return air filters cause heat exchangers to crack in the first place

The single most common mechanical cause of a cracked residential furnace heat exchanger is chronic airflow restriction from a dirty air filter or blocked return vents:

  1. Thermal stress cycling above 260 degrees Celsius (500 degrees Fahrenheit): Your furnace heat exchanger depends on a continuous, high-volume stream of cool indoor return air (typically 1,000 to 1,600 cubic feet per minute) flowing over the steel tubes to carry away the intense heat of the gas burners.
  2. Short-cycling on the High-Limit Switch: When a homeowner forgets to change the disposable furnace filter for 6 months, or installs an overly restrictive ultra-high-MERV pleated filter and closes bedroom supply registers, airflow drops by 40 percent. The steel heat exchanger overheats past 95 degrees Celsius (200 degrees Fahrenheit) air temperature, causing the automatic High-Limit Safety Switch to shut the gas burners off while the blower keeps running to cool the metal down. Three minutes later, the burners fire back up, overheat the metal again, and shut off again ("short-cycling on limit"). Thousands of these violent thermal expansion-contraction shocks fatiguing the steel welds eventually rip a crack straight through the heat exchanger wall. Always replace standard 25-millimeter (1-inch) furnace filters every 30 to 90 days during heating season and keep at least 80 percent of your house's floor and wall vents wide open.

Taking a hands-on first aid and CPR course from the Red Cross, St John Ambulance, or a local accredited provider ensures you can recognize acute carbon monoxide poisoning and provide life-saving support while awaiting paramedics.

Can you smell a cracked heat exchanger or carbon monoxide coming from your heating vents?

Pure carbon monoxide gas is completely odorless and colorless, so you can never smell CO itself. However, when a furnace has a cracked or soot-plugged heat exchanger, incomplete combustion of natural gas or propane simultaneously produces aldehydes, which are chemicals that have a sharp, pungent, metallic, eye-stinging or sour exhaust smell blowing out of your heating vents. If you smell an acrid exhaust or chemical odor from your vents, shut the furnace off and evacuate immediately.

What does it mean if my furnace burner flames waver or turn yellow when the blower fan kicks on?

If your furnace burner flames burn steady and blue during the first 45 seconds after ignition, but suddenly wave, dance, flutter, or turn yellow at the exact instant the large indoor circulating blower fan switches on, that is the classic signature of a cracked heat exchanger. High-pressure household air from the blower is forcing its way through a split in the steel heat exchanger wall directly into the burner chamber.

Why did the little button on my furnace's Flame Rollout Switch pop out, and can I push it back in?

A manual-reset Flame Rollout Switch only trips when 1,000-degree-Celsius burner flames shoot backward out the front of the furnace instead of going up the heat exchanger, caused by a severely cracked heat exchanger, a soot-plugged secondary coil, or a blocked chimney flue. You must never push the reset button back in to restart the furnace yourself, as doing so can ignite a basement fire or fill your home with lethal carbon monoxide.

How can I tell if my gas water heater or furnace chimney is backdrafting into my basement?

Look at the cold and hot water pipes on the top of your gas water heater right next to the metal exhaust hood cone. If the blue and red plastic trim rings around those pipes are melted, warped, or scorched brown, hot combustion exhaust has been spilling backward out of the chimney hood into your home instead of rising up the flue.

Can running a kitchen range hood, clothes dryer, or fireplace cause carbon monoxide poisoning?

Yes. In a tightly sealed house with all windows closed, running a powerful kitchen range hood, a clothes dryer, bathroom fans, or a wood-burning fireplace pumps hundreds of cubic feet of air outdoors every minute, creating a negative vacuum inside the house. That vacuum easily overpowers the weak natural updraft of an atmospheric gas water heater or 80-percent furnace chimney, sucking deadly carbon monoxide exhaust backward down the chimney into your living space.

If an HVAC technician says my heat exchanger is cracked, can they weld it or seal it with furnace cement?

No, it is illegal and extremely dangerous to weld, braze, or apply high-temperature furnace cement to a cracked residential furnace heat exchanger. Because the thin aluminized steel expands and contracts continuously under extreme thermal stress, any patch or weld will immediately crack open again along the brittle heat-affected zone; you must either replace the entire heat exchanger assembly with a factory part or replace the furnace.
